A decoration method that produces stunning results on one fabric can produce disappointing or even damaging results on another. Sublimation on cotton. Embroidery on tissue-weight jersey. Screen printing on technical performance fabric. Each of these combinations creates problems that no amount of production skill can fully compensate for — because the fundamental compatibility between method and substrate isn't there.

Why Fabric-Method Compatibility Matters
Every decoration method works by interacting with fabric in a specific way. Embroidery physically penetrates the fabric with needle and thread. The wrong fabric doesn't just produce a suboptimal result — it can produce active problems. Embroidery on a fabric that's too lightweight causes puckering and distortion. Sublimation on cotton produces a faded, washed-out print that deteriorates rapidly. DTF on a fabric with too much texture produces edges that don't adhere cleanly.

Cotton: The Most Common Fabric and Its Decoration Options

DTF on Cotton: Excellent Direct-to-Film transfers are arguably the best decoration method for cotton across most use cases. DTF adheres strongly to cotton fibers through its heat-activated adhesive, producing a soft-touch print that feels like part of the fabric rather than something sitting on top of it. Color vibrancy is excellent, detail reproduction is precise, and the finished result holds up through repeated washing without cracking or peeling.
For 100% cotton and high-cotton blends, DTF is K2K's most frequently recommended decoration method — particularly for complex multicolor logos, detailed designs, and any project where the softness of the finished print matters.
Embroidery on Cotton: Excellent Cotton's natural fiber structure provides excellent anchorage for embroidery stitching. The needle penetrates cleanly, the thread sits securely in the fabric, and the finished embroidery has the dimensional, textured quality that makes it the premium decoration choice for corporate apparel, uniforms, and structured items.
Cotton weight matters here — heavier cotton fabrics (280 GSM and above) support embroidery more cleanly than lightweight ones. A heavyweight cotton hoodie takes embroidery beautifully. A tissue-weight cotton tee can pucker and distort under dense embroidery stitching, particularly on larger design areas.
For structured cotton items — polos, Oxford shirts, canvas bags, baseball caps with cotton crowns — embroidery is almost always the right call.
Screen Printing on Cotton: Excellent Screen printing and cotton have a long, successful history together — cotton's natural fiber structure absorbs plastisol and water-based inks effectively, and the cured result bonds well with the fabric for lasting results. For high-volume, limited-color designs on cotton t-shirts and sweatshirts, screen printing remains a cost-effective decoration method.
The caveat: screen printing minimums and setup fees make it less practical for small businesses than DTF at most quantity levels. For the use cases where screen printing economics work — large runs, simple designs, established programs — cotton is the ideal substrate.
Sublimation on Cotton: Poor This is the most important compatibility warning in custom apparel, and it gets ignored more than any other. Sublimation dye bonds with synthetic fibers — specifically polyester — at a molecular level. On cotton, the dye has nothing to bond with. The result is a print that looks acceptable immediately after production but fades dramatically after the first few washes, eventually producing a ghostly, washed-out image that bears little resemblance to the original design.
If someone offers you sublimation on a cotton garment, decline. The result will disappoint every time.
Polyester and Performance Fabrics: The High-Tech Fabric Family
Polyester and high-polyester blends dominate the performance apparel market — moisture-wicking athletic wear, performance polos, technical outerwear, and activewear of all kinds. These fabrics have specific decoration characteristics that differ significantly from cotton.
Sublimation on Polyester: Outstanding This is sublimation's native environment and where the method produces its most exceptional results. Polyester's synthetic fibers have an open molecular structure when heated that accepts sublimation dye completely — the dye permeates the fibers and fuses with them permanently, producing a print that cannot crack, peel, or fade because it's chemically part of the fabric.
On white or very light polyester substrates, sublimation produces photorealistic, full-color, edge-to-edge designs with the kind of vibrancy and permanence that no other decoration method can match. For performance apparel, athletic gear, spirit jerseys, and any merch program built around technical fabrics, sublimation is the first method to consider.
The substrate requirement is non-negotiable: white or very light base color, minimum 80% polyester content for best results, 100% polyester for optimal color accuracy. Dark polyester cannot be sublimated effectively — the semi-transparent dye is overwhelmed by the dark base color of the fabric.
DTF on Polyester: Very Good DTF adheres well to polyester and polyester blends — the heat-activated adhesive bonds effectively with synthetic fibers, and the print quality is excellent. For dark-colored polyester where sublimation isn't an option, DTF is the best alternative for full-color design reproduction.

Embroidery on Polyester Performance Fabric: Use Caution Lightweight performance fabrics — moisture-wicking jerseys, athletic polos, technical running gear — can be problematic for embroidery. For lightweight performance fabrics, DTF is almost always preferable to embroidery. DTF on Blends: Excellent DTF is the most versatile decoration method for blended fabrics across the full range of blend ratios. Whether the fabric is 60/40 cotton-poly, 50/50, or a 50/25/25 tri-blend, DTF adheres effectively and produces consistent, retail-quality results. For brands that favor the soft, slightly vintage feel of tri-blend fabrics — extremely popular in lifestyle and creative brand merch — DTF is the clear first choice.
Embroidery on Blends: Good Medium to heavyweight cotton-poly blends support embroidery well — the cotton content provides fiber structure for needle penetration and the polyester content adds dimensional stability that actually reduces puckering compared to 100% cotton at equivalent weights. For blended polos, sweatshirts, and mid-layer garments, embroidery produces excellent results.
Very lightweight blends and rayon-heavy tri-blends require more care — the fabric's tendency to stretch and distort under needle penetration requires proper hooping, stabilization, and stitch density calibration. Sublimation on Blends: Depends on Polyester Content Sublimation results on blended fabrics correlate directly with polyester content. Below 50% polyester, sublimation is not recommended — the print will lack vibrancy and wash performance will be poor.

DTF on fleece produces excellent results on smooth-face fleece but can have adhesion challenges on very textured loop-back fleece.
